Is there any known limit, and if not, does four to five thousand seem reasonable ?

I don't remember the limit on the number of open files in pdfTeX-w32 in TL-2007. The limit will be 2048, including stdin etc., in TL-2008. The total file size can be over 2GB in TL-2008. Best, Akira
